Step 1: Measure the item Correctly

Lay the item on a flat surface. Measure length at the longest point, width at the widest. Height at the tallest. For odd shapes, measure the tightest bounding box that fully contains the item. Write the three numbers down before you touch a box spec.

Step 2: Add the Right Pad Space

A snug retail carton needs 1/8 in of clear space per side. A shipping box needs 1/4 in per side for a paper wrap or 1 in per side for a full air-pillow pad. Add the pad thickness before you set the box size, not after.

Step 3: Convert to Inside Dimensions

The box inside must equal item + pad + pad. So a 6-inch item with a 1/2 in pad each side needs a 7-inch inside dim. Round up to the next 1/2 in so the spec stays clean and easy to re-buy.

Step 4: Trim for Dim Weight Savings

shippers bill on the higher of actual or dim weight. Dim = L × W × H / 139. A 12 × 9 × 4 has a dim of 4 lb. Trim the height to 3 in and dim drops to 3 lb. That is $2–$4 per parcel across a full year of ships.

Step 5: Check Against Stock Sizes
